The bottleneck in automatic case packing and sealing is rarely the packer’s pick speed—it is the flap folding sequence at the sealer infeed. Corrugated flaps that have been compressed during packing tend to spring back or overlap unevenly, and a sealer that applies tape over a mis-folded flap produces a case that looks sealed but opens in the warehouse. This line includes a flap conditioning station between the packer discharge and the sealer infeed: heated rollers briefly relax the flap crease, and a mechanical guide holds the minor flaps down while the major flaps close. The tape head then applies on a flat, consistent surface.
The sealer is equipped with post-seal verification using a linear displacement sensor that measures tape presence and flap gap across the case width. A case with a lifted flap or missing tape segment is diverted to a rework lane before reaching the palletizer. This is particularly relevant for lines running recycled or high-moisture corrugated, where flap memory varies batch to batch.
The case erector is configured with a bottom-flap lock inspection before the case reaches the packing station. A partially locked bottom flap that passes visual inspection can still fail under load, and the resulting product loss is far more costly than rejecting the empty case. The line’s PLC logs erector and sealer faults separately, so maintenance can distinguish between board quality issues and mechanical wear. This configuration suits operations where sealing defects are discovered at the customer rather than at the plant.
