Gas-Liquid Separator Types: Engineering Selection Guide

A gas-liquid separator is a pressure vessel designed to partition a multiphase stream into distinct gas and liquid phases. In industrial process engineering, the selection of the correct type is critical to protecting downstream equipment (compressors, heat exchangers, turbines) and ensuring process purity.

Separators are primarily classified by orientation (physical shape) and separation mechanism (how they force the split).

1. Classification by Orientation

The physical configuration of the vessel is typically dictated by space constraints, the gas-to-liquid ratio (GLR), and the presence of solids.

Vertical Separators

Vertical vessels are designed to handle gas-heavy streams or applications where footprint is limited.

  • Best For: Low gas-to-liquid ratios (GLR), high solid content (sand/sludge), and offshore installations with restricted deck space.

  • Pros: Smaller footprint; easier to flush out solids from the bottom; less sensitive to liquid level fluctuations.

  • Cons: Higher gas velocity limit compared to horizontal; can suffer from liquid re-entrainment if gas velocity is too high.

Horizontal Separators

Horizontal vessels provide a large surface area for liquid-gas disengagement.

  • Best For: High GLR applications, foamy crude, or streams where rapid gas breakout is required.

  • Pros: Superior liquid-gas surface area; more efficient degassing; handles large liquid slugs effectively.

  • Cons: Requires more physical footprint; more difficult to clean out solids (sand).

Spherical Separators

These are used when compact size and maximum pressure containment are required.

  • Best For: Low-volume applications and small, remote processing skids.

  • Pros: Compact; high structural integrity for pressure.

  • Cons: Limited liquid-gas surface area and minimal surge capacity.

2. Classification by Separation Mechanism

Beyond physical shape, the internals of the separator determine the efficiency of moisture and particle removal.

Mechanism How It Works Primary Use Case
Gravity Slows fluid velocity to allow density-based settling. Bulk liquid/slug removal.
Centrifugal Uses cyclonic action to spin liquid against the wall. Compact, high-velocity gas lines.
Coalescing Forces small droplets to merge into larger, settleable globules. Fine mist removal (aerosols).
Filter-Separator Uses depth filtration media to trap particles and liquids. High-purity gas (turbines/compressors).

3. Engineering Fundamentals

To understand why one type is selected over another, engineers rely on two primary physics principles:

A. Gravity Separation (Stokes’ Law)

The settling velocity of a droplet in a gas is limited by viscosity and density difference:

Engineers manipulate droplet diameter  using coalescing internals to ensure droplets settle faster than the gas can carry them out.

B. Gas Capacity (Souders-Brown)

To prevent "carry-over," gas velocity must stay below the maximum allowable limit

The K-factor is the variable that changes based on separator type—cyclonic separators and vane-pack separators have higher K-factors (higher efficiency) than simple gravity vessels.

Frequently Asked Questions (FAQ)

Q: Which orientation handles sand/solids better?

A: Vertical separators are significantly better for handling solids. They typically feature conical bottoms that allow for easy flushing or "jetting" of accumulated sand and sludge, whereas horizontal vessels often suffer from solids buildup on the bottom shell.

Q: When should I choose a "Filter-Separator" over a "Vane-Pack Separator"?

A: Use a Vane-Pack Separator if your primary goal is removing bulk liquids and large aerosols. Use a Filter-Separator if you need to remove sub-micron particles and aerosols to protect highly sensitive downstream assets, such as gas turbine blades or precision instrumentation.

Q: What is "Carry-over" versus "Carry-under"?

A: Carry-over is when liquid escapes through the gas outlet (caused by high gas velocity or failed mist extractors). Carry-under is when gas escapes through the liquid outlet (caused by vortex formation at the liquid drain or insufficient residence time).

Q: Can a separator be both horizontal and vertical?

A: No, but "combination" units exist. Some advanced designs feature a vertical inlet section for bulk separation and a horizontal section for fine polishing, though these are custom-engineered for specific high-performance requirements.
