Cause

The final step in the die cutting process—converting a continuous roll of die-cut parts on a liner into counted stacks of parts for shipment—is a surprisingly complex and often labor-intensive bottleneck. For vent seals and gaskets that are ultimately delivered in stack form to a bottling or assembly line, the parts must be counted, stacked into precise quantities (e.g., 500, 1000, or 2000 parts per stack), and then banded or wrapped. Manual counting and stacking is slow, inconsistent, and a major cost driver. Automated stacking systems must handle parts that are often thin, lightweight, and prone to static cling and nesting. The stack must be perfectly aligned, with exactly the correct count, and must be discharged without jamming or misalignment. Integrating a reliable counting and stacking system directly with the die cutting machine creates a truly lights-out production cell.

Solution

The automatic die cutting and counting stacking line is the integrated solution. The die cutting module—either a high-speed rotary die cutter or a fast servo-driven flatbed press—kiss-cuts the vent seals or gaskets from the continuous laminate web. The waste matrix is automatically stripped and rewound. The web, now carrying the die-cut parts on the release liner, enters the counting and stacking module. Here, a precision counting sensor—typically a high-resolution laser or camera system—counts each individual part as it passes. The parts are then delaminated from the release liner by a sharp peel bar and guided into a stacking nest. When the pre-set count is reached, the stack is automatically indexed forward. A pneumatic tamp or robotic pick-and-place transfers the completed stack to a banding station, where a paper or plastic band is applied to secure the stack. The banded stack is then discharged onto an outfeed conveyor for case packing. The entire process is synchronized and controlled by a central PLC.

How It Works

The roll of laminate material is unwound into the die cutting module. The module kiss-cuts the vent seals or gaskets. The waste matrix is stripped and rewound. The web with the cut parts enters the counting and stacking module. The counting sensor detects and counts each part. At the peel bar, the parts are released from the liner and guided into the stacking nest. The nest indexes down as parts accumulate, maintaining the stack height. When the target count is reached, the nest moves to the discharge position. A transfer mechanism moves the stack to the banding station. The band is applied, and the finished stack is conveyed to the packaging area. The empty nest returns to receive the next stack. The liner, now empty, is rewound for recycling or disposal.
