Zinc die-cast door and window handles are among the highest-volume decorative hardware components in the building products industry. Every piece must reach a defined surface roughness before chrome, nickel, or antique bronze plating — and every piece must look identical on the shelf and in the hand. Manual polishing cannot deliver that consistency at scale.

The Problem With Manual Polishing of Zinc Die-Cast Handles
Zinc die-cast handles look simple — two flat bases connected by a curved neck. In practice, they concentrate every challenge that makes manual polishing unreliable at production volume.
Five Pain Points Every Architectural Hardware Manufacturer Recognizes:
  • Plating Rejects Trace Back to Surface Prep: Chrome and nickel plating is unforgiving. Orange peel, micro-scratches, and uneven Ra left by manual polishing become magnified under the plated surface. A single polishing inconsistency generates a plating reject — and the cost of re-stripping, re-polishing, and re-plating is 4-6* the cost of getting the surface right the first time.
  • Zinc Alloy Is Soft — Easy to Over-Polish or Gouge: Zamak alloys (HB 80-100) respond quickly to abrasive contact. Too much pressure and the operator gouges the base plate. Too little and the casting skin and orange peel remain. Manual operators cannot maintain consistent pressure across the full piece, especially on the transition from flat base to curved neck.
  • Geometry Transitions Are the Hardest Part: The junction between the flat mounting base and the arched neck is a compound-curve transition. Standard bench polishing wheels cannot follow it without leaving unpolished shadow zones or burning the edges. These are exactly the areas the human eye — and the plating solution — will find first.
  • Volume Makes Consistency Impossible: Window and door handle production runs in tens of thousands of pieces per batch. A team of manual polishing operators will deliver consistent quality for the first hour of a shift. By hour six, fatigue, wheel wear, and operator variation produce a measurable quality drift — and a plating reject rate that climbs through the day.
  • Abrasive Dust and Health Risk: Manual polishing of zinc alloy generates fine metallic dust. Long-term operator exposure requires extraction, PPE, and health monitoring. Enclosed robotic polishing cells contain all dust at the source — protecting workers and simplifying compliance.

Zinc alloy is soft — how does the robot avoid gouging or burning the base plate surface?
Force control is the key. Unlike a rigid CNC spindle that applies fixed depth, our constant-force polishing head maintains a defined contact pressure regardless of workpiece surface variation. Pressure, spindle speed, and feed rate are set independently for each surface zone — the flat base plate gets a different parameter set from the arched neck. This eliminates both gouging (over-pressure) and skipping (under-pressure). We validate all parameters during the free sample test before order confirmation.
Can the robot polish the transition between the flat base and the arched neck without leaving shadow zones?
Yes — this is specifically what 6-axis wrist articulation solves. The robot approaches the base-to-neck transition from multiple angles in a single continuous path, ensuring the buff contacts the full compound curve. Tool path is generated from the 3D CAD model and validated in simulation before any sample polishing begins.
Does the cell handle all three polishing stages (cut, buff, finish) in one cycle?
On LR-POLISH-P2 and P3, yes. The auto buff changer carries all three buff / compound combinations. The robot completes Stage 1 cutting, returns to the changer, loads the buffing compound buff for Stage 2, then loads the finishing buff for Stage 3 — all within one uninterrupted cycle. On P1 (entry), stages are run sequentially with manual buff change between batches.
