The defect that escapes most case packing and palletizing lines is not a dropped case or a missed pick—it is a case that reaches the pallet in the wrong orientation. A single rotated case in a layer creates an unstable column, and the pallet that looked square at the top of the layer collapses in transit. This line verifies case orientation at the layer-build station, not at the pick point. After the pattern is formed but before the layer descends onto the pallet, a photoelectric array confirms each case’s leading edge alignment. A misoriented case triggers a re-form cycle at the pattern table rather than a pallet rejection downstream.
The palletizing robot’s gripper is equipped with independent zone vacuum rather than a single manifold. If one case in a multi-case pick fails to seal against the gripper—due to tape flap, surface damage, or partial case collapse—only that zone drops vacuum and the case is released back to the pattern table for re-pick. The remaining cases continue to the pallet. This prevents the common failure where a single bad case causes the entire pick group to be aborted, stopping the line.
For lines running multiple carton sizes, the pattern table is servo-adjustable without manual rail changes. The PLC stores layer patterns per SKU, and the table’s side guides and stop positions move to the stored coordinates when the recipe is recalled. The palletizer’s stacking sequence is also recipe-driven, including slip sheet insertion and interlayer offset patterns. This configuration targets facilities where pallet stability complaints trace back to pattern defects rather than robot accuracy.
