What Actually Happens When You Switch
Carbide baseline: Insert installed. Insert dulled. Insert indexed. Insert dulled. Insert replaced. Repeat three to five times per shift in continuous aluminum machining. Every swap costs time. Every dull edge before swap risks a bad part.
PCD replacement: Insert installed. Insert still cutting. Operator focuses on something else. Shift ends. Insert still cutting. Tomorrow, same insert.
The Five Material Groups Where PCD Dominates
Aluminum — all grades. Cast. Wrought. High-silicon.
Recycled. The diamond edge is chemically inert to aluminum — no adhesion, no buildup, no tearing. Silicon particles that sandpaper carbide edges simply get cut through.
Copper and its alloys. Brass, bronze, pure copper — all machine cleanly. Low friction at the diamond-workpiece interface. No smearing. Excellent surface quality.
Composites — carbon and glass fiber. These materials destroy cutting edges by abrasion. PCD doesn't care about abrasive loading. Fibers get severed, not pushed. Delamination on exit surfaces drops to near zero.
Engineering plastics. PEEK, POM, nylon, PTFE, acrylic — no resin melting onto the edge, no loading, no thermal deformation of the workpiece from a hot tool.
Graphite and carbon. Diamond is harder than the abrasive carbon particles that erode
carbide tooling within hours. Edge geometry stays intact through electrode after electrode.
The Heat Factor
Tungsten carbide thermal conductivity: approximately 80 W/m·K.
Polycrystalline diamond thermal conductivity: approximately 500+ W/m·K.
Heat leaves the cutting zone through the chip. The tool stays cool. The dimensions stay stable. Coolant becomes optional rather than mandatory.
