It features fully servo-driven unwind, die cutting, waste stripping, and rewind axes, all electronically synchronized for precise registration and tension control at linear speeds up to 80 meters per minute. The machine is designed to integrate with in-line vision inspection for 100% part quality verification, and it is available in a cleanroom-compatible configuration to meet the particle contamination standards of electronics assembly. A single smartphone model can sell over 100 million units per year, each containing 3-6 acoustic vents. The total annual volume for a single vent part number can be 500 million to over 1 billion pieces. Producing parts at this scale requires a converting process that is not just fast, but capable of running continuously with minimal downtime, producing parts with zero defects, and delivering them in a format ready for the high-speed surface-mount technology (SMT) pick-and-place lines that assemble the phone. Any defect—a miscut part, a damaged liner, a stray adhesive fiber—that causes a single missed pick on the SMT line can stop the entire phone assembly process. The rotary die cutter must produce parts at these volumes with a defect rate measured in parts per million, not parts per thousand. The machine must also handle the extremely thin, delicate ePTFE acoustic membranes—sometimes as thin as 10 microns—without stretching, tearing, or distorting the material, and must strip the incredibly fine waste skeleton around parts as small as 2mm without breaking the skeleton or disturbing the parts.
The servo-driven rotary die cutter is engineered for this extreme high-volume, high-precision application. All major axes—unwind, die cylinder, anvil, waste rewind, and finished product rewind—are driven by individual servo motors electronically synchronized via a central motion controller. This eliminates the mechanical gear trains and line shafts that introduce backlash and limit speed in conventional rotary presses. The fully electronic synchronization allows the machine to maintain perfect registration and extremely tight tension control even at maximum speed. The rotary die cylinder is a solid, precision-ground tool steel cylinder with the part cavities machined directly into the surface, offering a tool life of 50-100 million parts or more between re-sharpenings. The waste stripping system uses a precise differential speed between the waste rewind and the main web drive to gently but positively peel the waste matrix away from the finished parts. An integrated high-resolution vision system, with multiple cameras across the web width, inspects every part at full production speed, identifying and marking any defects. The roll of the acoustic membrane laminate is loaded onto the servo-driven unwind. The web is threaded through the machine at low speed. The operator enters the production recipe, and the machine accelerates to full production speed. The web passes through the rotary die cutting station, where the solid engraved die cylinder, rotating in perfect synchrony with the web, kiss-cuts the thousands of vent patches per minute. The web immediately passes through the waste stripping station, where the waste matrix is pulled away at a controlled angle and speed, leaving the finished parts on the intact release liner. The web then passes under the multi-camera vision inspection system, which images every part and identifies any defects. The finished roll, containing the inspected parts, is rewound on the servo-driven rewind. Any defective parts are marked or logged in a digital defect map for downstream rejection.
