Standard conical inductors with minimal structural support experience winding deformation, wire breakage, and inductance shift during ultrasonic cleaning. The HACC-CUSTOM-UP solves this with a full structural epoxy matrix that encapsulates the entire conical winding. The matrix withstands >5 N compression force and eliminates wire movement under 10 g vibration. After 10 consecutive 5-minute ultrasonic cleaning cycles at 40 kHz / 60°C, inductance shift is maintained below 2%, DCR shift below 2%, and wire bond pull strength remains above 3.0 g. The epoxy is formulated with Tg above 150°C and CTE matched to the customer's substrate — ensuring the matrix does not crack or debond during thermal cycling.
RF prototype development is an iterative process: simulated inductance values rarely match the final required value after parasitic extraction and EM simulation. Traditional conical inductors are fixed-geometry — the prototype value is what it is. The HACC-CUSTOM-UP changes this with hand-tunable pitch: during the prototype stage, the winding pitch is accessible and can be manually adjusted with a 0.1 mm per turn resolution, providing ±15% inductance trim range without rewinding. The pitch adjustment process is straightforward: spread or compress turns using precision tweezers under a microscope, verify the inductance shift on a VNA, then lock the pitch in seconds with UV-cure tack adhesive. Once the optimal pitch is found, full epoxy cure locks the winding permanently — with no inductance shift during the cure cycle. This enables a single prototype inductor to cover a 30% inductance range, dramatically reducing prototype iteration cycles.
The structural epoxy matrix is formulated for CTE matching to the customer's substrate — alumina (6.7 ppm/°C), AlN (4.5 ppm/°C), or custom — with a ΔCTE below ±1.5 ppm/°C. This prevents matrix-to-substrate stress during thermal cycling. After 1,000 cycles from -55°C to +125°C, inductance shift remains below 2%, structural matrix integrity is maintained, and no debonding or cracking is observed.
