At high altitude, reduced atmospheric pressure lowers the Paschen breakdown threshold — the voltage at which air ionizes and corona discharge occurs between adjacent conductors. A standard air core inductor with tight inter-winding gaps may exhibit partial discharge at altitudes as low as 30,000 feet, degrading insulation and causing progressive parametric drift. The HALA-CUSTOM-AR is designed and validated for low-pressure operation: partial discharge inception voltage (PDIV) exceeds 500V at 0.1 atm (70,000 ft equivalent), and the geometry is optimized for the increased electron mean free path at altitude. IEC 60270 partial discharge testing is performed on qualification lots, with apparent charge <1 pC at rated operating voltage.
Wire insulation options include aerospace-grade polyimide-coated copper wire with extended temperature range and enhanced corona resistance. Sulfur-free lead plating (electroless tin, silver, or gold flash) prevents silver whisker formation and sulfur-induced corrosion in high-altitude environments. The air core architecture itself contributes to corona immunity — unlike ferrite cores that concentrate electric field gradients at core edges, the air core's uniform field distribution minimizes local field enhancement points where corona initiates.
Aerospace electronics experience extreme thermal transients: from -65°C cold soak at altitude to +150°C during powered operation, often within minutes. The HALA-CUSTOM-AR is qualified to IEC 60068-2-14 Na thermal shock: 500 cycles from -65°C to +150°C, with inductance drift verified <0.5% and Q factor degradation <3% at each 100-cycle measurement interval. Beyond simple survival, the dynamic impedance lock characterizes L(f,T) across the full -65°C to +150°C range, with ΔL/ΔT maintained below 50 ppm/°C — S2P Touchstone data is provided at temperature extremes to validate impedance stability across the operational envelope.
The air core architecture provides a fundamental advantage for thermal impedance stability: μ₀=1.0 is constant, so the only temperature-dependent parameter is the copper winding resistivity (+0.393%/°C), which can be modeled and compensated. Ferrite cores exhibit complex, nonlinear μᵣ(T) behavior that makes temperature compensation far more challenging.
